I went through the same frustration with OEM o-rings. I finally improved it to almost nothing with a plain buna-n (black) o-ring from NAPA. I've heard that brake fluid swells o-rings and you can try that but there is not much room for a larger o-ring and still be able to get the dist. back in. Take your OE ring to NAPA for comparison.

Don't bother with RTV, I tried, didn't work.

Stupid question perhaps, but you sure you installed it correctly? Like, cut the old brittle one out of the slot where it seats on the shaft; put a bit of oil on the o-ring and slide it up the shaft into the slot, then slide the dizzy shaft back into place in the head?

Damn, sounds kind of pornographic

Oh, and the leakage you're talking about is down the side of the engine, right? If it's leaking inside the dizzy, that's a different o-ring (non-replaceable, AFAIK).

New or remanufactured? What brand? If it's brand-new, possibly the shaft and seal slot measurements aren't quite right (given what Toyota charges for a brand-new dizzy, I'm assuming you went aftermarket). Remanufactured measurements should be OK.

oh funny, i have the same problem on my 5sfe. it doesnt leak a drop inside the distributor, only from the outside. i replaced the o-ring 3 times with a toyota part but it still leaks. i even checked to see if it could be coming from the valve cover, but its certainly not. drives me nuts because its the only leak i have and i hate leaks.

i will have to stop by NAPA like stillrunning suggested and see if that works.

I would apply brake fluid on the packing to swell it up. That works really well

I had that problem when I first bought the car. I tried aftermarket o-rings and they weren't any good. Then I went to Toyota Genuine Parts, got the seal waaay cheaper (due to a discount) and that solved the problem.
