I replaced the headlight bulb this afternoon. My wife called complaining the right side bulb was burned and melted the housing. The left side started to burn, but she made it home before it melted anything. Not sure why it burned. I didn't even touched the bulb lens at all. And I am not certain why it burned at all. But noticed 2 rubber seals on both bulbs which I thought was strange to have on vehicles. Any reason why it did this? This is the first time this has ever happened.
I think he is talking of the rubber seal on H11 bulb. Used to keep moisture out of the headlight cover.
Did u make any change? If not and still using the old halogen bulb than I guess the dealer can do something.
Yes it's the H11 rubber seal. It has two of them. One already attached to the headlight and the other around the bulb it self. Yes I have the original bulbs which they will have to use for the mean time.
Well the dealer has to replace it. I bought it with some kind of warranty where I can drop it off at Toyota and get it fixed. The headlights has to be replaced with a new one. The old one (Passenger side light) You can't put it in and twist. It burnt the housing so you can't secure at all.
I still wanted to know what cause it to burn the bulb? It's a mystery!
What I'm trying to understand is what you mean by two seals. H11 bulbs should only have one seal on them. It would be good if you could supply a photo of what you are referring to because this could have been the cause of your problem.
I'll post pics later. One seal is around where the bulb fits into the grooves and you turn it. The second on was around the stock bulb.

Aftermarket. The question still stands, what would cause it to burn? This is the first time a bulb burned when I changed bulbs. I always change the bulbs when getting a car. The standard bulbs the dealers put is garbage!

They weren't factory bulbs. They were aftermarket. I had a theory and that theory is that if the bulb touched while I was trying to insert and lock it in, it may had been the reason why it burned. The sad part is that Toyota wanted me to replace the whole headlight assy both left and right at 275.00 apiece. It was at 308 a piece, but since the platinum warranty doesn't cover changing bulbs I did my self, I had to pay out of pocket. The finacial guy was trying to get me hooked up and this is what service and parts can do for the time being. But I researched and found that if I order the headlight assy myself, I save alot of money around over 100 bucks. Genuine toyota parts. I found the OE Replacement cheaper, but not sure if I buy those, will Toyota be willing to install them into the car next week? Since it's not a toyota genuine part, they may not install it. Not too sure. If anybody has had success buying OE Replacement headlight assy and toyota install them, let me know.
best thing is to buy toyota oems. if the bulbs touched something then they wouldnt burn like that. maybe if u touched them but not if they touched something else. my 85122 bulbs touch something all the time when i insert them but never had problems with them. it's probably high wattage bulbs that u used. btw u can also change the headlights yourself. if you dont mind then send me the melted assemblies after they are taken out. can use them for retrofit parts and also i'll tell you most likely what happened.

and according to your theory, you installed the bulb while the lights were on?
The brand is X-Rated Polar White bulbs. And as for the theory, I never turn the car on while changing bulbs. I feel safer leaving the car off and change the bulbs. Then start the car or turn the lights on and test to see if lights come on.
