No gaps, rattles on the crossmember but I just put the mount under the tab on the downpipe and it went away.

Its because the 1.8 head is longer or something, if you have a 1.8 its shouldn't rattle.

so if you have a 1.6 it'll rattle? did you see a power difference?

Best bang for your buck is going to be a glass pack muffler, as you can get those as cheap as $25 and will last a fairly long time. Also step it up to 2" pipe, and consider a high flow cat if yours is plugged (just be warned cheaper ones can crack if they heat up and hit water suddenly). I had 2" pipe and glass pack installed about $125 IIRC, and that included hangers. If you're going all the way consider cutting out the resonator and putting a longer one in while running that 2" pipe all the way to the cat and headers. Probably another $50 more, not including the catalytic converter or new headers if you go that way. If your car is a pre OBDII model and if it's legal in your state you could probably just cut the catalytic converter out all together, just make sure it's needed for your safety inspection.

A little bit of a power difference
And it rattles if you put the bracket for the downpipe on properly.
Flip it and no rattle
