Troubleshooting tip...
If you havent yet tried to create the 'new' disk with the downloaded file try this:
Get your 6.1 disk and just create a back-up of that disk, using dvd/disk copy. Dont try changing any files or renaming stuff just create a backup disk.
If this works then you know atleast the drive and blank disks you are useing will work in the car.
Once that works, then you can proceed with replacing files, with confidence.
If this does not work, then you can focus on getting a drive, software and blank media that will work.
The verbatim disk worked for me, this does not mean you must use these disks...I am sure many brands will work.

Tried Verbatim DVD still not working
I tried making the DVD using the Verbatim DVD+R DL. My burner does not have a choice of UDF mode it. It has advanced choices of Clear archive bits of written files during ISO refresh. It has a choice of Data disk or bootable data disk. I choice just Data disk. You can get disk information and I see that the original disk says:
Track 01: 0 7,723,072 KB, UDF/ISO 9660 (Mode 1) Whereas my copy says
Track 01: 0 7,697,440 KB, UDF (Mode 1)
I just copied the files from the DVD to my Hard drive, then copied LOADING.KWI to that folder and said it is ok to replace it. Then I selected all the files and burned the new disk.
I was very hopeful that the Verbatim disks would work, but it seems to be something in how the burner is configured that is causing the disks to not work correctly.
Any suggestions? Having seen the prior message that setting the mode to UDF/ISO didn't work makes me think it is more than this anyway.
What about the archive bit, does that matter?
What about the DVD name, what have people who have done this successfully used for the DVD name?
Any suggestions?

Still no success
I would love people who have burned readable DVDs to post details of what they did (i.e. configuration settings) and hardware / software and media they used.
I was going to try to Find the LG GSA-E10L external DVD burner that Mattbar successfully used.
My latest failed attempt was using Prassi Ones software, following a procedure I saw on the lexus forum. They said they used this software with Memorex media, so that is what I used for this attempt. I was able to burn a disk with this software that says it is UDF/ISO 9660 format, but it is still not readable in my Sienna.
Using Nero 7 burning rom it will not let me add Alldata.kwi with a UDF/ISO 9660 compilation. It says files over 2 GB are not allowed in ISO, use UDF. I had a previously faiiled attempt using nero express which created a UDF disk, so I did not burn another disk from Nero Burning rom.
I also thought that perhaps the order of the files mattered although that is probably a silly thought, but just in case I did make one disk with LOADING.KWI as the first file in the compilation. This didn't help.
Another thing I was thinking about trying was to edit the alldata file in a hex editor and create a version of this file that just has a little bit of the data. Then all the files would fit on a single layer DVD. I know it wouldn't work for navigation, but I thought the cars Navigation would at least attempt to load the system if it could read the disk (i.e. I would see loading rather than cannot read Map DVD or no disk installed). That would let me test many configurations at about $0.20 a disk instead of $3 a disk. I have not done this yet.

Folks,
In my posts I say everything that I have done. I didnt change any settings or do anything our of the ordinary. I did use UDF. A disk copy should copy everything exactly like it is on the other disk to the new one...
I am out of suggestions.

problem is, I've tried that on 3 different brands of disks
all w/o success
thanks for the info tho
*I have been trying this using Nero and I just got a hold of Roxio. If I can't get it to work
using Roxio than I am at wits end.
Maybe it only works on systems that originally had the 5.1 to begin with.?.?.?

Two more questions:
1) Does this work o.k. with the TCH NAV system (no display issues)?
2) After doing the DVD "upgrade", do you still have to go thru the sequence of overriding the lock EVERY TIME you turn the off/on ?
Yes - thanks Pillpusher84 for your insight and help.

Ok, I have also had problems with UDF/ISO disc creation. Here are the steps that I have done so far.
Create a backup of the original 6.1 disc using Nero. Verify that you can read backup disc by using the NAV system with it. If this works you know that you media is good. I am using Verbatium DVD+R DL 8x discs.
Next copy the original disc to a directory on your hard disk. Replace the "loading.kwi" file. User standard windows drag and drop from the DVD.
*** Nero can't write an UDF/ISO 9660 version 3 DVD (with 2gb+ files), only a verison 2 DVD. I am pretty sure that this is where most are running into problems. I just downloaded a program called "ImgBurn" this can write a UDF/ISO 9660 verion 3 DVD correctly.
Download and install ImgBurn, set mode to "Build" Select source and point it to the backup directory of the NAV disc that is on your hard disk. Tell it YES that it is the root directory for the image content.
Verify that file system under the options tab is ISO9660 + UDF, and recurse subdirs.
Add the UDF label to name the disc under the lables tab.
Press button to "build" ISO image. Give it a name.
Use NERO or other software to burn image on to DVD+R DL disk with book type of DVD-ROM. Book type for nero can be set under "Choose Recorder", Options, Book type settings.
Test disc in NAV system without pulling power yet. The NAV system will be able to read all the data on disc and give you POI's and new locations. The updated disc is now readable.
*** I have yet to complete this step - it is way too cold ***
Next you pull fuse or neg battery cable for the 5 min. Then re-attach. Nav should pull new firmware and boot.
Let me know how this works for you.

black88mx6 - how are you copying the disk to the HD. Nero only allows a data dvd disk copy and holds the data in a buffer. when I tried to drag and drop the files. the folder and the disk aren't the same size? any suggestions? I'm almost there. the disk copy worked 6.1 to 6.1 but I cant get it to read the hybrid disk.
