Thanks General Klinger! My dealer has insisted there is no problem but I'll take this in and see what happens. I've found that if you go in with a TSB they tend to be more willing to listen.
For my issue, I just explained that the tank always clicks off at 3/4 and that usally puts me around 380-400 miles to empty. Since I live in NJ, we don't pump our own gas often, but this past weekend, it was pretty apparent when we were in Vermont visiting family, and I could manually force pump another almost 4 gallons into the tank after first click and finally got it over the F line to the point I could see the fuel in the top of the tank. That's not normal.

The tech didn't even bother testing anything. They took me for my word. I am satisfied. The tank will arrive Tuesday, and get into the shop Wednesday. :)

Thank your stars, from the sounds of it the supply chain problems has slowed down almost everything. If you have your car back by the weekend it'll be a miracle.

The car repairs will only take about 4hrs according to the service tech. I am getting a rental from them though so I don't have to sit there and wait. There were only two tanks available, one in Boston and one in Cali. He was able to snag the one from Boston warehouse.

For the folks asking to post the TSB, and for the lazy members that commented about the "fix" but not helping other people out, I found this while digging.

My car is currently at the dealer for this exact issue (as well as my 30k service and recall fix for the traction control stuff) so I will update when I get out of here.
The car repairs will only take about 4hrs according to the service tech. I am getting a rental from them though so I don't have to sit there and wait. There were only two tanks available, one in Boston and one in Cali. He was able to snag the one from Boston warehouse.

I think you will be happy with the result, our hihy is doing great with the new tank. It took 3 days in the shop and the dealer gave us a rental 4Runner while they installed it. Driving a 4Runner is a great reminder of why we chose the highlander.

Dang 3 days? Did something go wrong? Even with our Rav4 replacement tank, it only took a day LOL

No, nothing went wrong that they told me about. I don't think my local dealer is very special or capable; however, taking a little more time on their end may be why things seem to be working correctly. At my last visit they dropped the ball on some small things like resetting the oil change interval or cleaning off their greasy fingerprints.

My 2020 Highlander will not fill to the capacity of the tank. I understand that there is a class action suit in the US over this issue. Has anyone had any luck getting this issue fixed under warranty? I understand that a recall was put out for hybrid RAV4 with the same issue.

Note that capacity of a tank would be the volume of gasoline you can put in the tank when the vehicle is getting out of the assembly line. That's not the usable refill volume. There is always some gas left in the tank when you refill.

In fact, I had my Sportage fuel filter serviced and Kia dealer broke the fuel gauge which indicated more fuel than there was actually. I ran the tank dry (well, untill the fuel pump could not keep the car running.) Total distance? 740 km. Normally I do 550km to 590 km per fill-up. So there is about 150 km of reserve in the Sportage tank.

You don't want to run down the tank to dry since A) fuel cools down the pump B) being stranded in traffic with a non-running engine is costly and time consuming.

Does anyone have the TSB for the Canada Market. That one just covers the US. Thanks
TSB is not a recall. It is simply a bulletin to the service advisors informing them "If the customer complains about 'this issue', we believe that 'this procedure' is the proper repair"
Canadian dealerships can perform the same service outlined in the TSB, it would fall under the normal warranty during the warranty period, and be paid by the customer outside of the warranty period unless Toyota issues a special service campaign like they did for Tacoma frames and Camry sludge problems.
You would need a Canada-specific special service campaign to cover out of warranty work.

Of course, just because they can perform the work outlined in the TSB doesn't mean they will. The service manager still needs to be willing to negotiate with Toyota for warranty coverage.

Guess I will bring this up with the dealer when I go in for my 20k oil change. I am getting tired of feathering/multi clicking the fuel fill each time we fill up to make sure I get a "full" tank. If you stop at the first click, I am below full on the fuel gauge, every time. Sometimes, I can get an extra 3 gallons in after the first click, sometimes 2, sometimes 1.5 and everything in between. My computer MPG calculation is almost always below 30 mpg now. I expect more out of the hybrid. As I stated in another thread, my 2014 MDX with VCM can get almost as good of mileage on the highway. Hopefully this TSB, if I can convince them to repair it, will fix those issues.

Got my car back, I dropped it off this morning. To my surprise, they completely filled the tank for me and didn't charge :) Distance to empty shows 485 miles. Since I didn't fill it, I can't tell for sure if the first click at 3/4 tank is corrected, and it will take me probably two weeks or more to burn a tank, but I will update once I know for sure. :)

Everything was good on my side. Took me a while to burn the tank LOL

Went a total of 427.8 miles. Light came on at 30miles to empty. Pushed it to 24.
13.297 gallons after going past the 2nd click.
Meter now shows 491 miles to empty.
Well over the F mark

I'm happy :)

Toyota dealership technician here:

There is a fix for this which is outlined in TSB 008-22 which applies to many 20 & 21 Highlander Hybrids.
Thanks, I did bring mine in & they replaced the tank & sending unit, it’s amazing now, it stays above the full mark till I traveled 75 miles, what a difference
