After 4 months with a replacement gas tank under the TSB, I can report that there is a modest improvement. When the tank is "empty" DTE=0, I can now get approx 15 gallons into it vs the 14 it took before.

Ultimately, I think Toyota is just extremely conservative with their gas gauges. I suspect (but am not willing to test) that there remains at least 2 gallons of gas in the tank even when the gauge is on E and the distance to empty is 0 miles. I've never owned a Toyota before so maybe this is normal for them. It doesn't align with my experience with other makes where DTE=0 means you can pump just about the listed capacity.

The problem now is that my wife - who hates stopping for gas - doesn't take the gauge seriously any more. So it's on my to check the car and fill it up when it's (possibly) empty.

Other than the RAV tanks issues, as far as I know, this is a Highlander engineering defect. All brands of vehicles I’ve had, have always been way more accurate with their gauges and tank capacities. I thought I was going to get to use the 17 gallons and hence get a 600 mile range, but that is not the case. For the marginal gain of the tank fix, for me, it’s not worth the trouble.

I took delivery of the first Gen 4 Highlander Hybrid my dealership received on March 16, 2020. I noticed the problem with the gas tank right from the start. But after almost three years I've come accustomed to the problem and can get the DTE reading after a fill-up to just under 600 miles during the summer months - winter takes a toll on fuel economy. I was on the fence about having the TSB performed but decided I'm fine with the current set up. I've read some posts about some dealers taking up to three days to perform this work and others writing that there's not really that much of an improvement. While my 36K/3yr warranty is about to expire I believe that my CA Emission Warranty - MA is covered by this - will be valid for 70K/7yr if I decide to change my mind.

😄. Perhaps anyone who isn't satisfied with their mpg should join this lawsuit. I am pretty sure Toyota will enjoy this.

Toyota bought back my 2019 rav4 hybrid exactly for that issue. The tank didn't took entire 14.5 gallons, i was short by about 3 gallons and was getting under 300 miles on tank. I didn't join lawsuit to get satisfaction just submitted NCDS complaint back in January and recently got the check for it. So owned it free for a year basically.
Hello How do you apply for this and what information do you need. My 2021 Toyota Hylander hybrid will only fill up to 13mpg I have never been able to get it above. even when I only had 20 miles left. thank you
