Wheel Lug Nut Binds on Stud, Knurled Captive Stud Spins in Hub - Disc Brake Type Rear Wheels

My ZRE152 has rear disc brakes, went to replace rear brake pads (a max 45-minute job).

“While taking off the rear wheel lug nuts one got really tight & then the stud started to spin in the Hub.
I have 2015 5 Stud Factory Alloy Wheels on my 2009 ZRE152 & the Standard Alloy Wheel Lug Nuts, so no access to side of the wheel lug nuts.

Had to drill out the stud & the centre of the Standard Alloy Wheel Lug Nut to get the wheel off then replace the Wheel Stud. On inspecting the other Wheel Studs, one other also had damaged threads, so replaced that as well. Outcome two (2) new Wheel Studs installed & a replacement Standard Alloy Wheel Lug Nut from my spares kit.

On inspection I could see “Bruising of the Alloy Rims” under the Standard Alloy Wheel Nuts Washers & think the Wheel Nuts have been overtorqued. For Rego Inspection June 2020 I went to a “Tyre Fitment Place” (have not been there before) they took the wheels off & inspected the brake pads & CV joints & control arm bushes etc
=>> I watched the Inspection & recall that they used a Cordless Battery Impact Wrench to do up the Wheel Lug Nuts, I am concerned that their Torque Setting was incorrect & that I may well have “other future Wheel Stud Failures”, I really don’t want to have to replace Wheel Studs on the side of the road or be stranded with a flat tyre.

I also had a look at the internal thread of the standard alloy wheel nuts & was surprised to see some rust on the internal threads.

I have not had this problem with Japanese Built Corolla’s previously.

2&1/2Hrs later all done.

=>> Have others with Japan Built ZRE152s with Rear Disc Brakes had the Wheel Lug Nuts bind up on the Wheel Studs then have the Knurled Captive Stud spin in the Hub?

It looks like others have had Wheel Studs snap off previously.

Broke a wheel stud
Pretty much what happened
“While taking off one of the lug nuts it got tight and broke off. I don't believe it was cross threaded”

I broke a stud on my highlander once and had to back off on how hard I've been tightening them. When you go to a tire shop it's always a good idea to back off each nut and re tighten them yourself just to make sure you won't have a problem on the side of the road. Some of those shops really crank on the lug nuts and don't use any never seize and I personally don't carry a pipe in the car for leverage.

Sounds like a tire changer who forgot to dial down the torque when (s)he changed from reverse to forward. And way, way overtightened. My cordless impact will trip threads in such a situation. Why I use a torque stick with the power tool, then finish with a torque wrench.
